

Four Lessons From an Engineering Mechanics PhD
At first glance, most dry van trailer floors look the same. Our engineer Gopal Padmanabhan, PhD, whose doctorate is in engineering mechanics, will tell you they aren’t.
In the 1990s, Gopal began developing the next generation of trailer flooring at Havco®. His approach? Treat flooring as a materials science challenge. Rather than focusing on initial strength, Gopal studied how flooring systems behaved over years of real-world fleet operations. This included moisture exposure, repeated loading cycles, road chemicals and structural fatigue.
That scientific approach led to the development of Fusion Floor®, the industry standard for dry van trailer flooring performance. Today, those same engineering principles continue to help fleets reduce maintenance costs, avoid trailer downtime and maximize long-term equipment value. Here are four lessons to help guide your thinking the next time you spec floors for your fleet.
Lesson 1: Floor Failures Start Long Before You Can See Them
Trailer floors rarely fail all at once, unless in an accident. Most failures develop gradually, through a combination of moisture intrusion, repeated load fatigue and small weaknesses that compound over time. By the time visible damage appears, structural performance has often already been compromised.
Many dry van flooring products on the market today are designed primarily around up-front costs or baseline specifications. This, however, leads to greater costs down the road. Early-stage floor degradation can lead to:
- Increased maintenance frequency.
- Trailer rejection due to floor condition.
- Unplanned downtime.
- Shortened trailer life cycle.

Lesson 2:Flooring Performance Depends on How Materials Work Together
Trailer floors are more than wood. They are structural sub-assemblies of materials working together under constant stress, vibration, impact and exposure. The way these materials interact within that system directly affects long-term performance. Gopal’s engineering approach sought to better understand that system, focusing on:
- How materials bond.
- How they flex under repeated loading cycles.
- How they respond to environmental exposure.
That scientific understanding is the reason Fusion Floor is the industry’s most proven composite floor. Our floor combines oak hardwood for structural integrity with glass fiber–reinforced epoxy technology. Together, these materials improve fatigue resistance and overall durability. Two layers of PUR adhesive are then used to create stronger bonding performance under repeated loading and environmental stress.
While it is initially more time consuming and costly to manufacture Fusion Floor this way, its integrated construction gives it the best available resistance against moisture, flex fatigue and structural breakdown, ultimately reducing long-term costs. Conventional dry van flooring systems rely on unreinforced material assemblies or lower-grade reinforcement approaches to reduce up-front costs. But there’s always a higher cost to pay down the road (see Lesson 1).
Lesson 3:Strength and Weight Shouldn’t Be a Trade-Off
For years, fleets were forced to choose between flooring strength and trailer weight. A thicker wood floor was stronger, but its heavier weight limited how much freight a trailer could haul.
Fusion Floor changed the equation.

Lesson 4:You Can’t See the Future, But Data Can Predict It
Once we understood how the small details of dry van trailer flooring systems behaved over years of use, it was like having a crystal ball into the service life of our products.
